Abstract The purpose of this work is to design a new human-robotic assembly line. The focus will be on the following steps: (1) data collection, (2) ergonomic evaluation represented by difficulty scores, (3) resource allocation to workstations parallelly with task allocation to resources in IBM ILOG CPLEX, (4) lastly a mapping phase related to simulation in ARENA. A new integrated approach by combining design for assembly (DFA) and optimization is introduced to handle hybrid-assembly line design problems, dealing with multiple objectives. The targets are to minimize total costs, cycle time, and ergonomic issues to satisfy practical constraints and lean principles. This work also presents in detail a very promising solution approach to solve a multi-objective linear problem (MOLP). It is a weighted-sum method with objective weights found by a two-person zero-sum game, which makes sure a Pareto-optimal solution is achieved without adjusting and trying with different weight vectors of objectives. The expected solutions are a feasible sequence of tasks and an appropriate layout, not only one of them as existing research. To illustrate the effectiveness and efficiency of the proposed MOLP with optimal weights, a comparison of it and three single models, and another MOLP without weights is made. The results show that the MOLP with optimal weights obtains shorter cycle time, lower costs, and especially, significant ergonomic improvements.
